Upgrading a loading bay in an existing building often comes down to one issue; the building is fixed, but fundamental operational demands have changed. Door openings, floor levels and access routes within a pre-existing warehouse rarely perfectly match loading equipment needs.
This was the case for one UK-based retail operator looking to improve safety and efficiency at one of its distribution sites, so it turned to Thorworld Industries for help.
The site handled regular palletised goods using pallet trucks, but the loading area was restricted by the original building layout. There was a fixed door opening, an evident difference between internal and external levels, and limited flexibility around how equipment could be installed.
The solution therefore needed to work within those constraints while improving day-to-day operations and maintaining a safe environment for staff. Thorworld’s distributor, Loading Bay Service, conducted a site survey and made the recommendation, suggesting the installation of a bespoke dock leveller and loading platform system around the existing structure rather than trying to force a standard product into place.
The installation centres on a fixed steel platform combined with a swing lip dock leveller fitted with a straight lip. This configuration is suited to pallet truck use and supports smooth transfer between the building and vehicle. Both the platform and leveller are rated to 6,000 kg, providing the strength needed for frequent use by the retailer.
Safety and control were built into the layout, to ensure compliance. The platform includes handrails, fork raves and a combination of fixed and vertically hinged barriers to protect operators during loading. Flared alignment kerbs help guide vehicles into position and heavy-duty dock bumpers reduce the risk of impact damage during docking. Access is provided via integrated steps, and anti-slip surfacing has been applied across the platform, leveller and stairs to improve grip in everyday weather conditions.
The system was designed to work with the existing building. The roller shutter door closes directly onto the platform deck, keeping a clear separation between internal and external areas when the bay is not in use. The leveller operating range was specified to suit the difference between internal floor height and the external yard, allowing for consistent loading across a variety of vehicle heights.
By designing the solution around the site, the retail operator now has a loading bay that works with the building rather than against it. The upgraded setup improves vehicle turnaround, supports safer handling and provides a durable platform for ongoing operations. Resolving loading constraints and delivering a practical and long-term solution to improve the site’s overall performance.
